The last design was perhaps a bit much, but I'll take one!

Would be nice to be able to have the option to choose a long or short sleeve, or both
.
I'll take one in each, short sleeve for after a summer outing, and long sleeve for after a winter tour. Then of course there is always the option of adding a half zip pull over sweatshirt to top off the ensemble

...before we get too far into design ideas, it would probably be good to outline the practical limits of what we can produce.
I'm assuming that the design will likely need to be something that can be put onto a silkscreen press rather easily...so we're probably limited to either a single color (basic black and white design) or a design with a limit of 2-3 colors+black.

That's a good point Pete. If we do go with the traditional silk screened approach, then we will need to choose a single design and it will need to be limited to a few colors, as you mention, and created to work well in the screening process. Designs using photos would not work - not enough colors available via silk screening. In addition, we will be very limited in how many different shirt colors, sizes, materials, and styles will be available (this is assuming that we wouldn't just do a pre-order, but would want to have additional shirts for the future).
I have looked into Kam's initial suggestion of using www.zazzle.com to create the shirts. There appear to be some big advantages of going this route. Zazzle shirts are not silk screened, but rather directly printed by some process, and this allows the use of designs with unlimited numbers of colors (including photos, though the best designs probably don't just slap a photo onto a shirt). We could have multiple (unlimited) designs from which people could choose, and people could also choose from a number of shirt colors and styles (short sleeve, long sleeve, sweats, etc., but only 100% cotton I think). If desired, we could also let people customize the designs, for example to add text of their own choosing. We could also make other items available, such as mugs and cards.
In order to benefit TAY, it looks like I would create an account, then upload the graphics and specify available options. Then I would create links from a TAY "t-shirt page" to the products, and when someone used one of the links to go to zazzle and purchase a shirt, TAY would get a credit. Zazzle would print and ship the shirt. Shipping cost for one shirt is a little steep (6.50) but additional shirts in the same order add just 0.50 each, even if not identical.
My biggest question with the zazzle route concerns the quality and durability of the printing. Does anyone have any experience with zazzle or similar services? If not but we are interested in this approach, I could upload a design and order a shirt to evaluate.
Here are some useful zazzle links:
